Increase of greenhouse gas in atmosphere, because of burning fossil fuels, causes global warming. For that reason more and more products get evaluated concerning their carbon footprint. Lightweight construction of vehicles is an effective method to reduce the carbon footprint of passenger vehicles. Hollow components are particularly to achieve this goal, especially when dealing with rotating and constantly accelerated masses. Metal forming technologies in general - and especially bulk metal forming techniques - are suitable for production of hollow construction units for automotive industry, as they provide economical production from medium size to a large volume number of units. The cold forging process hollow lateral extrusion of tubular billets is discussed in this paper. The development and analysis of this metal forming process is subject of a joint project between the Institute of Forming Technology and Lightweight Construction of TU Dortmund University and the Institute for Metal Forming Technology of the University of Stuttgart. At first the process characteristics are introduced and fundamentals of the forming process are discussed. Subsequently specific forming part geometries and tool concepts are explained. Afterwards the results of FE analysis and experimental testing of parts with different wall thicknesses are discussed. Finally, the topic is summarized and conclusions concerning such a newly developed cold forging process are drawn.
