Various hybrid metal forming processes are presented, based on the simultaneous and controlled interaction of process mechanisms, energy sources or tools, that have a significant effect on the process performance and result. For the production of composite metal structures made of a sheet metal and a bulk metal component a new process combination of deep drawing and cold forging was developed and tested. Curved profile extrusion and twisted profile extrusion are used to produce curved or twisted profiles by deflecting the extrudate at the press using a guiding tool. By applying electromagnetic compression subsequent to hot extrusion, profiles with locally adapted cross section geometries can be manufactured. Hot extrusion and integrated equal channel angular pressing are used to improve the mechanical properties of aluminum profiles. Simultaneous application of injection molding and sheet metal forming process was used to produce lightweight, functional metal-plastic hybrids. By incremental tube forming, as a combination of a tube spinning and a tube bending process, bent structures with variable tube diameters can be produced.
